1. The first step in getting started is to determine what style of hat (silhouette) you’d like to create. From baseball caps, truckers, bucket hats, beanies, and just about any type of hat that you can think ofour team can source it for you! With so many different options to choose from, we’ve broken down the most popular styles into 6 standard styles:
What distinguishes these six silhouettes from one another are the features that are included with each style. When exploring the range of hat styles options, it’s important to consider which features you want your unique hat to have. These features include:
- The Material of a Hat
- The Number of Panels (triangular pieces i.e sections of fabric that make up a hat)
- The Form of the Hat
> Structured: Made with stiffer fabric that retains the hat shape
> Unstructured: Made with softer fabric with no stiff inner structure
- The Profile/Crown of the Hat (slope i.e height of a hat that covers your forehead)
> Low profile: (2-3”) Shorter, most shallow crown
> Mid profile: (3-4”) Mid-height crown
> High Profile: (3.5-4+”) Tall, Extended crown
- The Bill/Visor (Flat or Curved)
- Type of Hat Closure (Fitted, Snapback, Nylon, Buckle Closure)
This step of selecting the hat you'd like to design will ultimately help you determine if you want to decorate an existing blank hat, or if you want to create a completely custom hat.
What's the difference?
Decorated Hat = If you want to add your designs to a style of hat that already exists (ex: Decky, Yupoong, etc). Decoration includes printing, patches, embroidery, and more.

Some specialty features unique to hats that you can customize are custom taping on the inside hat seams, inner woven labels the color of the sweatband, in addition to the button/ eyelet colors. If you really want to set your branding from others, these distinctive features are an excellent way to make your hats all the more memorable for your customers!

How does the process of embroidery work?
Simply put, embroidery is the art of applying decorative designs onto fabric, using a needle and thread. A custom embroidery machine is computerized to take a file of your artwork and uses thread to turn your artwork into a wearable reality. Your designs are created with sturdy polyester thread that is harmoniously stitched onto the product fabric. In a way, it’s kind of like painting with stitches.
Don’t get us wrong, we love screen printing! But embroidery decoration also comes definitely comes with its own advantages! When your designs are created, the stitching of the polyester thread into the product fabric essentially binds the two together for a lifetime. This unique process makes them long lasting and durable, especially when it comes to washing the product and the normal wear & tear of them over time. For this reason, embroidery is a popular choice for creating athletic and work wear (jerseys, uniforms, etc).
Another thing that makes embroidery shine is the professional, high-end look and feel that your final product will have. Embroidery is ideal for capturing intricate design details with smooth edges. From flat/standard embroidery, 3D to Puff Embroidery, and embroidered patches are all options that will give depth to your artwork and make your refined designs POP.
As for Threadbird’s embroidery services, versatility is definitely another one of its noteworthy perks. From the range of embroidery styles that we offer to the wide array of products we have for you to choose from to decorate, there's a technique to suit every design preference.
When exploring the design possibilities for embroidery with your artwork, our team of specialists will work with you to determine which embroidery type is best for bringing your vision to life and meeting your expectations.
Things to keep in mind:
- The minimum order quantity for embroidery is 24 pieces per design.
- Light-weight garments (anything under 5 oz.) are not ideal for embroidery decoration.
- Artwork with complex designs may not be capable of embroidery. The scale of designs also factors into this; anything over 5x5” will need to be custom quoted. Consult with our team to discuss these details.
- Artwork with gradient shading typically does not work for embroidery.
What works best for each embroidery type?
Embroidery is ideal for products made of thicker, heavier weight materials. Products like hoodies, pullover jackets, beanies, backpacks, and even socks are all great canvases to decorate with your embroidered designs or logo. Some products and fabrics work better for certain embroidery types than others, so it's important to understand their differences.
Flat/Standard Embroidery: artwork is stitched directly onto the fabric surface, creating a flat and smooth texture.
- Best suited for traditional and detailed logos i.e. patterns with multiple colors.
- Great for jackets, heavy t-shirts, polos, pullovers, hoodies, unstructured and structured hats, tote bags, etc.
3D/ Puff Embroidery: thread is stitched onto the fabric and an underlying foam layer that is pre-cut to the design shape and placed beneath it. This foam layer gives the embroidered thread read a raised, 'puffy' three-dimension look to the design.
- Best for designs with a bold and textured look to them.
- Works perfectly for sports logos, numbers, and designs that need to stand out.
Mixed Embroidery: portion of the design is stitched directly onto the product fabric, while the other part of the design is stitched to the fabric with a foam layer beneath it.
- Best for logo designs with simple shapes i.e. text and smooth edges, to create a subtle yet bold appearance.
- Works great for hats, embroidered patches, and tote bags.
Another unique method of embroidery that we offer is embroidered patches! Patches are an excellent alternative option when working with larger designs, or more complex artwork with finer details (shapes and words with thin lines). Contrary to apparel embroidery, embroidered patches are thread that has been stitched onto a substrate material rather than the garment fabric itself. Depending on the fabric type, the embroidered patches are then sewn or heat pressed onto the garment. This process creates a very durable, polished look while also giving some depth to the design.

How to Prep & Quality Check Your Artwork Files
To get the best possible outcome for your screen-printed or embroidered designs, the format in which you create and send us the files for your artwork is super important. In this blog, we’re not only going to break down but also aid you with the knowledge & tools to quality check and prep your artwork files for screen printing and embroidery.
Our Expectations
When it comes to screen printing & embroidery quality, Threadbird is not one to settle. We don’t just create products- we intentionally give life to our customers' ideas by inventing superior-quality products that help them to grow their business or brand. For us to achieve the best possible print outcome, our team must have quality artwork files to work with.
Quality of Artwork (How We Define Quality)
Quality. When talking about artwork, the level of quality essentially means the clarity (or resolution) and smoothness of the original digitized design. To determine the level of smoothness, focus on the design details and elements (shapes, angles) and how clear they appear when zoomed in.
Types of Files
Why do we care about the formalities of your artwork files? Because they ultimately dictate the quality of the outcome for your final products. Essentially, this boils down to the two different types of files for artwork: vector & raster graphics.
Vector graphics are digital art that is rendered by a computer and is infinitely scalable without losing quality/resolution, which makes this type ideal for illustrations or design with text and shapes. Whereas, raster images are composed of tiny pixels, and so, the quality of them is dependent on the resolution of the image. Due to this, raster images are ideal when working with artwork that includes photos.
Which type is better?
Not to play favorites, but vector files are always our preferred type to work with. Given that these files are editable, vector files make it much easier for our design team to make changes (touch-ups, resizing, color changes, etc) to the artwork as needed. Unless you’re working with photographs, it’s best to avoid raster-based programs to prevent distortion or loss of quality.
Creating & Exporting Your Designs
If you are creating and setting up your designs, first consider which type of program is best suited for your artwork. Refer to the chart below to determine whether your artwork is compatible with a vector or raster based program.
For those of you who aren’t super design savvy, don’t fret! We have a ton of pre-sized templates here for all of our products for you to use in getting started. These templates will be super helpful in setting you up on the right path.
Quality Check
Now that you have finalized your artwork, there are a few steps that you can proactively take to ensure that you're getting the maximum quality out of your artwork files when it comes time to export. Here is a check-list that we strongly suggest you incorporate into the final stage of your process.
✔ Check the Size of Your Design: Your artwork should be the same size as you want it to be printed. For sizing reference and guidance, utilize our pre-sized templates if you're unsure!
- Rule of thumb- it's always better to start with a larger size file and downscale a design, rather than starting with a small size file and enlarging the design. This is especially true, if you're working with design elements that were pulled from outside sources (Google Images, screenshots, etc).
✔ Check the DPI (resolution) of your artwork. Our minimum dpi is 300, but the dpi only matters if you’re looking at the file at the intended final size.
In photoshop: Go to (Image > Image Size) and make sure that the DPI settings are set to least 300 & the box for ‘resample’ is unchecked.
- When enlarging the size of the original graphic, or increasing the original dpi for your artwork, this process is known as upscaling. The risk of doing this is that it will alter the size of the file, which can result in blurred or jagged edges.
✔ Check to see if your files are Vector.
When opening up your artwork files in Illustrator, click & drag your mouse over all of the design elements on your artboard. If all of the design elements appear with a blue outline, then your graphic files are in fact ‘vector’. *Note: You can bring rasterized elements into a vector program, but this doesn’t automatically make the elements ‘vector’ themselves.
- If your file elements are not vector, they will appear with a rectangular bounding box with an X through the middle of it. (See image below)
Most design platforms offer several different format options for how to save your files. Exporting your art files with the proper settings ultimately saves our designers time and speeds up the turnaround time for your order! Depending on which program you use, we highly recommend that you export the files accordingly (See table above).

Direct-to-Film Transfer
How does it work?
This one-step heat transfer technique involves printing a design onto a film, then using an adhesive powder & heat, to press and transfer the design onto the substrate.
Unlike screen printing or vinyl transfer, Direct-to-film transfer (DTF) is compatible for printing on a wide range of fabric types and surfaces (cotton, polyester, metal, etc). Contrary to vinyl heat transfers, Direct-to-film transfer is relatively simple and quick, because it doesn’t require weeding or cutting of the design (removing excess colors, elements).
When is the DTF transfer printing method used?
Direct-to-film transfer printing solution is most commonly used for orders of smaller quantities, or custom designs with a lot of ink colors, or artwork intended to be printed in obscure locations (near the seam, collar, etc).
