Merrowed Edge
Merrowed edge borders are sewn up and over the exterior edges of a patch after your custom design is created on it. This results in a thick raised border with a clean, traditional look to it. As the industry standard for patch edging, the merrowed edge is ideal for simple shapes like circles, ovals and squares.

Heat Cut
Unlike standard rounded borders, heat cut edges can be used on any shape of the patch design. Made using a hot knife or laser that seals the edges of a patch and shields the thread from fraying. This produces a flat and detailed border to the outer edges of your custom patch, as though it was directly made on the apparel.

Laser Cut
Laser cut edges are ideal for patches with unique or complex shapes since they do not have sewn borders. This type of border is made using a laser machine that cuts out intricate shapes with high precision. To prevent fraying, we melt the border of the patch fabric to create a clean, wax-like seal on the outside edges.

Walk in Love's Big Move to Maui
For those of you who don’t know, the walk in love. brand was humbly born from owner T.J. Mousetis’ desire to give people hopeful reminders that they could wear while also inspiring others. Since the conception of the walk in love brand way back in 2005, T.J. and his wife Brooke have continued to grow their fan base by promoting their lifestyle brand on their social platform as well as their blog and successful podcast.
Rewinding back to 2010, when the partners first began screen printing with Threadbird, their system consisted of shelves set up in their apartment, in which they packaged, added postage and mailed out all of their orders. Like many apparel companies in the early stages of business, Brooke and T.J. started out small in developing their operations, as they were sending out just a few orders per week. Over time, they eventually experimented with having seasonal kiosks at the mall, which later evolved into to a full time store.
In time, the partners recognized the flaw in this model in that there was a lot of emotional pressure and stress involved in keeping everything in-house. Having tried both pre-sale and full-time fulfillment for several years, Brooke and T.J. came to realize that:
“Handling such a heavy load of inventory was a challenging financial burden to carry. Combine that with having to manage the nitty-gritty of making, sure enough, orders are going out, and it’s not a fun combo.”

When orders kept rushing in faster than the partners could keep up with, they knew it was finally time to explore potential solutions for walk in love. Brooke and T.J. decided they needed to find a reliable, consistent business solution in order to stay on top of inventory, and also meet their production needs.
“We decided to smash the plates on the ground and only pick up the pieces we enjoyed and really felt like we excelled at.”
Given that they were already creating their products with us, T.J. decided to by inquire about the fulfillment capabilities and resources available to them through Threadbird. There insightful conversations with team members ultimately led them to pursue Threadbird’s fulfillment services and use a pre-sale, ‘made to order’ business model for their brand.
“We completely changed the way we sell and that has been a huge improvement to our bottom line which is amazing. Threadbird being able to handle the fulfillment side has blossomed into something we never could have imagined.”
This partnership with Threadbird has enabled walk in love. to be able to sell its stock ahead of time, prior to the start of production. In other words, they can launch their monthly (seasonal collections) as a pre-sale for a limited amount of time, and customers can place and purchase their orders before the physical products are produced. Once the pre-sale window has closed, Threadbird starts the production process, then we fulfill and ship out all of walk in love's orders.
Throughout their business journey, walk in love. has grasped the importance of asking questions and adapting to the external changes of business as well. Reflecting back on their experiences, T.J. admitted,
“I really wish, looking back, that we would have had the conversation to use a fulfillment center before spending all that money trying to do it ourselves.
“If we would've asked some more questions about fulfillment earlier on, it would've saved us a lot of headaches and frustration.. but we just got locked into one way of thinking and never questioned it."
Over the last five years since walk in love started doing fulfillment and shipping with Threadbird, Brooke and T.J. have noticed a remarkable change in terms of cash flow and finances. The most significant benefit of using this presale model, is that it has afforded them the money need to actually produce their products, before they are produced.
In ‘selling’ products ahead of time, it has eliminated the guessing game of having to figure out how many products they need to produce. Thus, reducing their likelihood of ‘dead stock’ (extra, leftover stock).
For environmentally-conscious clothing brands like walk in love., this is a big win because it eliminates the waste caused by dead stock. Since lightening their load of business responsibilities, T.J. and Brooke have purged the clutter within their home office, which has allowed them to

Over the years, social media has played a big role in the promotion of walk in love’s monthly and seasonal pre-sale of products. With their shared backgrounds in photography & video, Brooke and T.J. have learned how to leverage their skills, by using social media as a tool to engage with their customers.
With every new collection of products walk in love launches, they make try-on videos, in which they review the given products. They also give feedback on how the material fits and feels, show color variants of the product, and assess the overall quality of the printed design on the garment.
Leading up to the launch of walk in loves pre-sale releases, T.J. and Brooke continue to utilize Instagram features like a countdown, or stickers to promote the products within the upcoming presale collection.
In spite of the ever-changing nature of social media over the years, walk in love has shifted their focus to connecting with their customers and community, on a deeper level than Instagram. This new way of thinking inspired Brooke and T.J. to embark on their podcast series, where every Monday they talk about everything from topics like marriage, work balance, book recommendations, life lessons, virtues and more.
“Our goal continues to be - to produce high-quality content that adds value.”
Since their big move to Maui in the spring of 2021, Brooke and T.J. have continued to be inspired by the awe and magic Maui has to offer.
“In Maui, there is a freedom to just try and step into the best version of yourself. What makes it really special is that it gives you permission to step into who God has created you to be."
In addition to their podcast, T.J. has also been able to dive into some of his other artistic hobbies like painting fun, colorful canvases of different kinds.
Looking back on the past five years since walk in love started fulfillment with Threadbird, the partners shared that
“the biggest lesson we continue to learn is that business isn’t a straight shot up and to the right, it ebbs and flows. There are good years & bad, fun times & hard times, stressful times & times of ease...and so the triumph is that we are still here, and still doing it.”

Printing with Threadbird is not a requirement in order to use our fulfillment services. Each service is separate and you can either use one, or both.
Yes, however you are free to leave with a 20 days notice, but you will be responsible for the cost of shipping all remaining products back to you. All outstanding invoices must be paid before your product is shipped back.
We can include one (1) small item in each package at no extra charge. Anything more than that may require a small additional fee.
We can ship most items, including but not limited to: apparel, accessories, posters, and small promotional items!

Yes! Although it depends on the complexity of the customization, you will not be charged additional packaging fees. Please speak with us prior to providing us with packaging. All packaging you provide will be counted as additional product storage.
Our standard packaging includes a blank white polybag or blank box. It will have your name listed over our address as the shipper for all domestic shipments. International orders will have a person's name on them. The buyer will also receive a packaging slip (no pricing listed) displaying the item(s) ordered and basic return/customer information.
All we need is an email with the request, the shipping address, and how quickly it needs to arrive. We will bill you for the costs of shipping, plus a small handling fee (either normal fulfillment fees or up to $6 per box).

Customer Feature: Boneyard Surf Co.
For sixteen-year-old Jamie Kiersted, answering this question was easy: a surf shop. Twenty years later, this life dream of owning a surf store has become Jamie’s day-to-day reality with Boneyard Surf Co.
As a kid, Jamie was exposed to the retail landscape from a young age, as his mother owned several establishments in Edgartown, MA. Growing up on the island of Martha’s Vineyard, Jamie and his buddies were immersed in surf life early in their childhood. Surfing was not only a common hobby but an innate tie between Jamie and his friendships and relationships.
In 2002, this life passion united Jamie Kiersted and his crew of four local surfers together in their shared vision to create a surf brand of their very own, 'Boneyard Surf Co.'
“The word 'boneyard' is actually surf slang - it's the spot where the waves are breaking. Best to avoid it or you’re going to get held under.”
For those who are familiar with the mantra and surf lingo, this catchy name stuck. The Boneyard brand offers everything from edgy apparel and accessories to swimwear and surf, boogie, and skateboards.
Starting out, the target market demographic for the Boneyard brand was geared towards other surfers around the age of sixteen, along with “their parents and people that still considered themselves to be a kid.” Initially, the Boneyard team was striving to have a modest shop in Edgartown.
For many local surfers on the island, the Boneyard brand instantly appealed to their unique, niche lifestyle within Edgarstown. As described by Jamie, their store has always been a bit of a ‘black sheep’ in the retail landscape of Martha’s Vineyard. On the island, many people fall within Boneyard’s target demo, however,
“The reality - there are a lot of people that are not subscribing to that aesthetic. That’s why our shop has always been able to thrive.”
In their quest for a new screen-printing company to partner with, the Boneyard team discovered Threadbird organically simply by searching online back in 2020.

The Boneyard team decided to trust their guts and put their faith in the potential partnership with Threadbird. Starting in January 2021, Boneyard embarked on its screen-printing journey with our Threadbird team. Since then, Threadbird has had the pleasure of witnessing all of the awesome ways the Boneyard brand has continued to grow over time.
The first design which sparked the brand’s logo image was a geometric approach to a skull drawn by Jamie with a sharpie marker on Xerox paper. This skull logo quickly became the pinnacle symbol for the Boneyard brand, as many people are “die-hard for it.”

The most popular, fan-favorite Boneyard design is ‘Sign’. This design on their hoodie and
t-shirts has been consistent in being the brand’s best-seller over the years.

Since the conception of the Boneyard brand back in 2002, Jamie and his team have continued to learn valuable business lessons throughout the years. In the early stages of building their brand,
“We used to only buy for one season (summer) and then just try to sell out."
Given that the high season for Boneyards business falls within a short window from June through August, the brand owners have realized that they need to have as much product on hand as possible in order to make a profit.
“All of our garments used to be more cheaply made and MUCH LESS expensive, and we sold way less of them when this was the case.”
Over time, Boneyard reaped the repercussions of this ineffective strategy, with the slow progression of customer growth.
“The most important lesson we’ve learned is QUALITY COUNTS. If you want to make a big leap, you need to invest in yourself."
The first step in doing this was to rethink their overall sales strategy for the Boneyard brand. This shift in mindset led the Boneyard team to start gearing their focus towards improving the quality of their products, by spending more to get them.
“I continue to learn with every batch of garments. If you want to deliver a good product you need to put the time in.”
For apparel brands, and especially surf apparel, comfort and quality are two extremely valuable characteristics to have. With these fresh intentions in mind, Threadbird worked with Boneyard to source better, higher-quality garments for them to screen print their designs. In hopes to improve the reputation of their products, Boneyard started investing more to screen print on premium quality garments from brands like AS Colour, Independent Trading Co. and Comfort Colors to screen print on.
For someone who is considering starting an apparel brand i.e printing with Threadbird, Jamie advised,
“Design and the rest will follow.”
By making this investment to improve the quality of their products, it ultimately enabled Boneyard to
“Double the price of our t-shirts and hoodies. Now we are moving nearly 4x the product that we used to (out of the same brick and mortar).”
Customers have taken notice of Boneyard’s efforts to revamp their apparel materials and enhance the overall value of their product offerings. As a result of this, customer demands for their products have continued to increase from their original summer long season to now being year-round.
“Knowing that we have a baked audience and devout following on the island has given me the courage to try things that I might not have elsewhere.”
By testing the waters for their market, Boneyard Surf Co. has been able to significantly expand the variety of products they offer, from the initial 2-3 shirts to now selling over 50 unique products in the last few years.
“We will always continue to introduce new apparel styles, but it’s also important for us to keep things interesting, by peppering in something unexpected each season (for example, we tried making our own air fresheners).”
This past season, the Boneyard crew
“Ordered 4,000 sweatshirts to start the season and took out a storage unit to house stock while making room in the store. I’m happy to say that we were able to sell 98% of our sweatshirts by the first week of September.”
Looking into the future, the Boneyard team is focused on several core goals for their brand moving forward.
“Expansion into another local market with a longer retail season is what we have our sights set on. I would also like to dip my toe into more cut and sew.”
Along with this, the Boneyard is aiming to grow their e-commerce by 100 percent in this next year. When asked how they hope to achieve these goals, Jamie answered,
“Through great partnerships. and continuing to expand and differentiate our offerings.”
Success is largely rooted in ambition, and Boneyard Surf Co. is willing to take such risks. Threadbird is very excited about all that is to come for the Boneyard brand on this road ahead!

Panels = pieces of fabric that make up the side and back portion of the hat. With so many hat styles to choose from it's important to consider which hat style & form would be the best for your brand. Pick Hat Structure
The most important feature of your hat is the shape & structure that you choose. The main, front panel of the hat that hugs the head (otherwise known as the ‘crown’) falls into two categories: structured & unstructured.
- Structured hats have an entirely spherical shape due to a rigid backing behind the two front panels which keeps their form when worn i.e taken off (Ex: Baseball Cap, Snapback, Flat Bill). Given its firm structure, structured hats are ideal for logo visibility & durability (or longevity) - whether it’s patched, embroidered, or screen-printed.
- Whereas unstructured hats do not have a rigid backing behind the front panel, and so their shape is less-form fitting and firm. Unstructured hats are a great option if you’re looking for a relaxed style with a more flexible fit.

Within every design that Old Smoke creates, is an intentional tribute to the sport of racing and its rich history. Partners of the brand strive to make products that not only honor the equestrian lifestyle but also reflect their innate passion for the sport. Their hope is for all of their designs to

Having grown up in an iconic racing town like Saratoga Springs, NY, horse racing is in the blood of locals like Kurt Rossner. Following his college baseball career, Kurt and his former teammate noticed a significant lack of branding within horse racing. This realization sparked an epiphany for the two friends, and thus a need for them to step up to the plate.
“Our inspiration was born with the idea of creating something we wanted and could not find for ourselves, therefore we knew there was a need and an opportunity.”
Like many startups, Kurt Rossner and his business partner initially wanted to pursue a less expensive route to get their brand off the ground. With zero prior experience in the apparel industry under their belts, the Old Smoke partners knew they needed to start simple.
In offering affordable products such as t-shirts and hats, they could first gauge if their ideas would ultimately work.
Inspired by the famous founding father of the Saratoga Racetrack, John Morrissey (nicknamed ‘Old Smoke’),
"Old Smoke Clothing represents a subtle nod to our roots.”
This name stuck because the founders wanted to enable their brand with the flexibility to eventually transition into new and different types of products. Throughout their journey, the two founders of the brand have maintained all creative control of their design process, collaborating with Threadbird designers to bring their style and concepts to life.

With the annual Kentucky Derby, the Old Smoke partners feel inspired to create and sell new custom items for the event each year. By far, Old Smoke brand's most successful products to date have been their custom button-up collection.
Ideally, the brand founders wanted to design high-quality, button-up shirts that horse racing fans could not only wear to derby events but also in everyday life. Kurt and his partner worked closely with our Threadbird team to construct one-of-a-kind button-ups with their original patterns and personalized features. These full-pattern button-ups are all designed with 95% poly and 5% spandex, to create a lightweight, flexible fit.
The fan-favorite design from their button-up collection has been this ‘Saddle Cloth’ Button Up shirt, which has even sparked the attention of a famous Sports commentator with his tweet,
“Arguably the greatest shirt ever made.”
In addition, Old Smoke recently created a colorful custom silk tie with this same, fun pattern as a unique accessory item to offer.
As the years have gone by, Old Smoke brand's partnership with Threadbird has continued to blossom in new and different ways with their continuous growth. In retrospect,

Cut & Sew: Custom Defined.
Simply put, ‘cut & sew’ involves cutting pieces of fabric into certain shapes, then sewing them together to create a final product. Threadbird's Cut & Sew program lets you design and construct your very own unique product, like rain jackets or button-up shirts from scratch. You get to choose the style, color & design, and even customize the features of your custom piece such as its zipper color or pockets. And best of all, our Threadbird team will put it all together for you!
Cut & Sew vs. standard printing & embroidery?
Within our Cut & Sew program, the customization capabilities are endless! In comparison to our standard screen printing and embroidery, this service affords the customer a higher level of customization freedom and control over the final product.
Whereas with our standard printing and embroidery service, this is when we are simply screen printing or embroidering our customer's designs onto already existing blank apparel or merch. Instead of going the standard route, you can design out of the box and create distinctive products that nobody else has. And this is what makes Threadbird's Cut and Sew program so special!
Decorated vs. Custom
When it comes to customizing products, we like to make a distinction between our standard printing and embroidery service as a 'decoration' of goods, whereas within our Cut & Sew program, we frequently use the phrase 'custom' in describing an original product design.
What's the difference?
Decorated products aren't made from scratch, but rather existing products that are tailored in design according to the customer's specifications. These products are most often embellished with designs, logos, or text-decoration applied through screen printing, embroidery, or heat transfer. The decoration process allows customers to add their own branding or designs to an existing product (t-shirts, hats, jackets, etc) but the overall design and construction of the product remain the same.
Threadbird defines custom products as products that are designed and constructed from scratch, through the cut-and-sew process. This creation process involves selecting the materials, colors, patterns, designs, shapes, and features of the given custom product. Following this, the fabric pieces are then cut into specific shapes and sewn together to create the final, polished product.

What does this process look like (step-by-step)?
The exact process is likely to vary slightly from one customer to the next, depending on the specific needs and desires of the person and the product they wish to create. These are the general steps involved in getting started on a product with Threadbird's Cut and Sew program:

Get in touch: The first step is connecting with Threadbird by email, messaging us on our Facebook or Instagram page, or by filling out a quote form about your cut & sew project.

Consultation: Given that quality is our number one priority, every customer is assigned to a personal Customer Account Specialist to work with throughout the cut & sew process. This specialist will have an initial conversation with the customer to discuss their project ideas, needs, and requirements. Following this discussion, our team of experts will then source the necessary fabric materials to create the custom product that aligns with the customer's vision.

Visual Design: This process involves specifying all of the visual aspects of the custom product, such as the materials, colors, patterns, designs, shapes, and features that the customer wishes to create. These design specifications will ultimately determine how the fabric pieces are cut and sewn to make the final product. Our Threadbird designers work with the customer's artwork to create a digital tech pack of the cut & sew item. Or if a customer needs some creative inspiration, we also have several design templates to build from!
4. Sampling: After the pattern is created, Threadbird will create a sample of the product for the customer to review and assess to ensure that the custom product aligns with their vision. The customer can request any changes or modifications to the sample if needed.
5. Production: Once the sample and design are both approved, Threadbird will move the customer's product designs into production. From here, the fabric pieces will then be cut to the pattern and sewn together according to the customers product specifications that are outlined in the 'tech-pack' to create the final product.
6. Delivery: Upon completion, Threadbird will deliver the awesome, finished custom product to the customer!
Create a full-color, all-over sublimated pattern like we did on this custom button up! Then polish off your custom piece by adding your unique branding flare to it with custom woven label. You can also add cool features like this micro-fiber cloth that we added into the interior seam of this button up to wipe off your glasses!
